From other things you've said I would guess not, but just to confirm: this isn't HTML mail? It sure sounds to me like there is a hard linebreak at the end of the lines that aren't wrapped at the right margin. When you say you looked at the code and it looked alright, how exactly did you do this? Did you use a hex editor or something like that?
