Sam, The effect not only happens with FreeMono and Courier New; it happens with DejaVu Sans Mono as well. It just occurs at different point sizes.
This is not a FreeFont bug (if indeed it is a bug at all). I'm willing to continue looking at the issue with you, but could you please move the report to a different package?
