I have not built mine yet, but I did have some ideas in mind.  I bought some
5" wide unidirectional tape from Aircraft Spruce.  It is currently $1.58 per
foot.  I bought 10' figuring I would fold it in half or cut it and get get
all the plies I would need and more.  I was going to make myself a nice "S"
shaped curve out of foam.  I figured that I would lay up the layers flat on
some peelply, put another layer on the top, then just let it drape on my
foam piece and take that shape as it cures.

I was planning on putting in some unidirectional tape one every five or six
layers and on the top and bottom to keep it from tending to split at the
bolt holes.  Probably just use fiberglass for those layers since I already
have it.

I will probably have mine taper down in thickness as it gets closer to the
tailwheel by using progressively shorter pieces as I do the layup.  I also
figured that I would make the whole thing a little wider than I need and
finish it to size with a belt sander instead of trying to get good straight
sides during the layup.

I built my tailwheel spring of about 12 inches using 28 layers
of 6 oz. cloth alternating unidirectional and bidirectional cloth,
app. 8mm thick.  It has worked great.  I land on grass alot and
it has taken the abuse well.
