Please check the sizes of the connector pin openings that none of them got 
swapped around.
For some reason one of the pins on my connector has a wrong size for the wire. 
I am still able to jam most of the wire into the pin, and the front looks OK 
(all 5 pin openings are what they should, but definitely the wire attachment is 
not proper for some reason - apparently they distributed some reject pins with 
some of the connectors...

While I did not look at the inlet wiring while you were here, I do not recall 
any spade connectors in the pictures that you posted some time ago of the 
internals of the box.
It may be something else that is overheating, though it is more likely that the 
box itself measures something like current drawn or ground fault current or so 
and decides to shut off for some reason.
What is the behavior when it stops? Does the contactor drop out or does the car 
decide to stop charging or what is going on when it fails?

Just a long shot... I have an Avcon PowerPak. I opened it up a few weeks ago to 
measure the AC current it actually draws while charging my Leaf. I noticed that 
they used 0.25" quick-connects to connect the AC power. One of them had turned 
brown, and the other was black!

0.25" quick-connects are *not* good for more than about 15 amps. These would 
certainly have failed if I hadn't noticed the discoloration.

I'm not sure what the failure mode of the Avcon would be, but it may be worth 
taking a look at your AC input connections. Maybe it would detect the excessive 
voltage drop on the AC line, and shut down?
