Can someone please get me pointed in the right direction to troubleshooting this one account? I have done /checked the following:

I can't say whether it will help or not, but you should consider upgrading to 5.2.2. It corrected a lot of problems in 5.2.1.

That said, if you have the time to invest, I'd recommend attempting an upgrade to the latest 5.4 series.

If you manually telnet to port 110 and try to log in (send 'user <username>' and 'pass <password>' replacing <username> and <password> with the actual email address and password) do you get the same error?

If you temporarily move all of the files in Maildir/new to another location, can he log in (indicating that a single message is causing problems)?

Try moving the mail to another location, deleting the user, re-creating the user and then moving the email back? Make sure you `chown -R vpopmail:vchkpw ~vpopmail/domains` if you suspect permissions problems.
