I started to question my sanity so I went out and bought a new better quality usb stick, but alas I get the exact same error.
I also tried all the usb slots in the netbook in case it was caused by some noise in a connection. No dice there either. I am pretty convinced that that at some point between Jaunty and Karmic where introduced a regression in either the vfat driver, usb mass storage driver (or other usb system). The odd thing is that it only manifest itself during the initial bootup from the USB stick.
