Quick questions: what does sendmail_path in php.ini look like? Where is the "data format error" message being created? My /guess/ is that your local copy of sendmail is using the wrong FQDN and so your email is being rejected by the next machine in the chain. Have you changed anything in /etc/hosts or your DNS recently? But in that case... the code you show below probably wouldn't work either. Odd.
