Hello Philip, I'm following your efforts with great interest, because I'm running OpenWRT in a VirtualBox VM on a remote Windows (x86) machine and would also like to be able to sysupgrade. Unfortunately the project is on hold for the next 2 or 3 months because I have other issues that require my attention, but when I get back to the project, I'll share my work with you (and the community of course). So far I've tried to set up an ext4 overlay which is prebuilt into the (virtualbox-)image, but there seems to be an issue with the overlayfs on x86 or ext4 as it hangs forever when something writes to files on the overlay (as for example the scripts in uci-defaults do - making the system hang on first boot). My plan is to make the overlay work and then concentrate on sysupgrade to replace the rom part.
By the way: using the .vdi image that comes out of the qemu converter when selecting virtualbox-image in menuconfig leads to filesystem errors when actually running the image in VirtualBox. I guess something's broken in qemu because converting the raw image to .vdi with VirtualBox's tools works flawless.
