If I have understood the situation correctly, the info message "# using
defaults found in /boot/config-2.6.38-12-generic" found in the logs is coming
from [buildsystemroot]/scripts/config/confdata.c, which is part of the config
parser source and is the only place with that string.
And the kernel version mentioned in that message (2.6.38-12 in 11.04 and
3.0.0-13 in 11.10) match the kernel version of the underlying Ubuntu system.
So, I am guessing that for some reason the kernel config parser uses the
buildsystem kernel options as a fallback. But I have not been able to
determine why that happens.

Hey,
How about starting with 11.04 and updating the build environment in
parts (starting with gcc 4.5 -> 4.6) and seeing at what point you get
a broken firmware image?
What about trying the build with 12.04 (is it out in alpha yet?)
It's a truly bizarre situation.
