I use a little utility I wrote in Icon (see http://www.cs.arizona.edu/icon/) which formats an envelope, with barcode for the zip, on a Postscript or HP-PCL printer. It could be translated to perl if you don't have Icon on your system. Usage: while LyX is on a letter, do file->export->custom and the printed envelope comes out of the printer.
