Thanks for the tip. I think flox is the way to go. Nearly impossible to 
find in Paris, so I will order from Aircraft Spruce as part of the next 
parcel.

I have been experimenting a lot with these ribs, using them as a learning 
process for glass laying, and I have now decided to redo them as follows:

- 30 mm or 40mm thick extruded polystyrene foam, instead of 60mm. That's 
more than enough, especially if they are fiberglass reinforced. 
- Large lightening holes;
- Cut accurately and smoothly (the better the cut, the less you have to 
use any filler; cutting methods: band saw (for contour), "specially made" 
hole saws (a PVC tube with a plywood insert and a shaft, with the edge of 
the tube bevelled and cut teeth-like, used in the drill press) and jig saw 
(for the lightening holes). The trick is to preserve the surfaces while 
you are working, because handling will make them loose their aspect.
- Covered with one layer of thin BID fiberglass, using a Micro mix.

The fiberglass is a serious overkill, but I do it for two reasons:

1 - The ribs will look nicer to the eyes of the airworthiness inspector 
(here in France, foam/glass aircraft are few and far between, so people 
regard them with distrust);
2 - A solid fiberglass-coated rib will be less fragile during installation 
(remember, these are to be put back in existing wings with pre-molded 
skin)

A good fit is better, but the Flox epoxy mix will fill in the gaps well.
Rough up the glass, paint on a norm mix of epoxy, vinyl ester ( what ever
you are using) then mix the rest up with Cotton Flox, thick, so it will 
not
run, and it should be OK.
