Questions:

- I intend to use 40mm (1.57") extruded polystyrene foam, with big
lightening holes, plus a layer of 1 mm plywood (0.04"). How does that
sound?

Good

- What should I use to glue the plywood to the foam? (I have been told
about some glue that they use in the construction business, any idea what
that would be?)

I used "Pro Bond". Use a squeegee to spread it around and weigh the foam down
while it dries because it does expand but only very little. The "Pro Bond" will
seep into the foam and adhere extremely well.

- What should I use to glue the foam to the skin? Epoxy plus
microballoons?

Yes....do not substitute this with any other method.
