Here are some ideas, I hope thes help.

There are a few discontinued Wilton pans that would be easy to convert to a 
robot. R2D2 (the Star Wars robot), and an astronaut or spaceman come to mind. 
Depending on how soon you need it you may be able to find one at www.ebay.com. 
2. You may be able to convert a character pan you already own into a robot by 
imaginative decorating. The gingerbread boy, or just about any "person" shaped 
pan could be outlined as a robot and filled in with a metal-colored frosting, 
with nuts and bolts and screws, etc. If your son has a toy robot use it for a 
model and color guide. 3. Mold robots out of marzipan or candy clay (described 
in Wilton yearbooks) and make a cake-top scene with them. 4. Have your son draw 
a picture of what a perfect robot looks like. With a scanner or photocopier, 
enlarge it or shrink it if necessary, and transfer it onto a smoothly iced 
sheet cake. Fill in with color flow, marshmallow flow, or buttercream stars. 
Won't he be proud that he designed the cake himself?

The files I am sending are from the web - pictures of robot cakes, some are 
coloring pages.

Another idea is what I did for my sisters birthday. Her theme was Barbie and 
she had a had time deciding what kind of decoration she wanted so I did the 
following:
Bought a coloring book with Barbie .
She picked out her favorite picture.
Have several copies made (just in case).
I colored the picture in with colored pencils.
Took it to a office supply store and had it laminated.
Baked a rectangular shaped cake about 2 inches deep.
Added frosting in theme colors.
Put the picture on top of the cake and add frosting around it like a frame.
After the party was over I had the picture framed for her and now it hangs in 
her room :)
