My DLT tape drive has been going along nicely for almost a year.
Tonight, the day before I head away for a trip, it starts giving

You did, presumably, try a cleaning tape in it? :)
I'll second the cleaning tape advice. I spent a few days trying to
track down some anomolous errors under the btape fill command, only to
find out I
had a dirty DLT7000 drive. I thought it was a bug in btape, since it
occurred right after I found one that was originally giving me
trouble. It would start to read back the first 1000 blocks from the
test tape, but error out randomly somewhere after 30 - 250 blocks with
the same hard "ERR=Input/output error". A few passes with the
cleaning tape fixed it right up.
If that doesn't do the trick, I would check out the SCSI signal chain. I
had similar problems due to a bad external cable.
